OK, finally got back to this. Got the board up and running and I’m switching back and forth between player 1 (master) and player 2 (slave) modes via a terminal program on the PC. Streaming data to/from a VB running DogP link cable test code on a Flashboy+, and my PC. Still some kinks to work out but getting closer to putting two VBs on the network to see what the games do.
There’s two LEDs on the board. One of them glows red or blue depending on whether you’re player 1 or player 2. The other LED pulses amber if a byte is coming from the VB to the board, or it pulses green if a byte is being sent from the board to the VB. Those will stick through the connector housing to give you an idea of what’s going on with the USB link cable.
I’ll need to spin the board to make some assembly updates and fix a connector flip (doh!).

I did contact a few of the Nintendo sites that have molded cases. Got a few responses that VB interest wasn’t high enough to make them want to do it. Are you going to contact this guy?

I had cart printed with dust cover and the VB connector and it was just under $100. We need access to a machine that we can use for free and just pay material costs. Then it might be worth it.
Not carbon fiber but Formlabs Tough Resin SLA. All the features come out and it looks quite good. Came out a bit flexible which I read is not correct and due to them over curing or washing the resin. Going to try to get another print done but this is the best I’ve seen in 3D print cases so far. Color is fixed in blue unfortunately. These would be too expensive to have a company print but if you have a Formlabs printer then its only $8 in material for the top and bottom case covers.

You’d probably need to do some test runs. Really depends on feature size. SLA can print pretty fine features and some of the resins are probably perfect for a plastic gear. I’ve been meaning to try the Formlabs tough resin or something similar.
FDM with Onyx may not print the feature size you need. But could possibly. You can’t really trust the resolution numbers they give like 75um for FDM Markforged Onyx printers or any other printer I’ve seen. There are limitations but gears are the types of things they’re supposed to do well.
I use 3D Hubs to test materials with different print technologies. It’s come a long way.

That’s 71 cables containing 568 hand stuffed pins, 426 connector parts, 426 wires soldered, 71 sections of heat shrink, 142 red zip ties, half bottle of Loctite 401, 7 containers of DP100 epoxy with mixing nozzles, and 18 syringes with dispensing needles. Whew!
All cables have been shipped with exception of 6 that are awaiting more info. 9 free cables went out to developers, with a few developers paying despite the free offer.
Thanks everyone. That was certainly more interest and initial units then I was expecting. Cables were shipped all over the world. It was way worth it to see the excitement and hear about the things to come.
